Thought I would give Foxie something to ponder: Passenger Performance Diesel DP just needs to add Bung for O2 sensor, I am thinking about getting one. Local Raleigh Performance Muffler Shop that Gerich told me about wants $1100 for a SS DP and Aluminzed cat back 3" which I think is a bit high. Lowered price to $800 for all aluminized.http://www.passengerdiesel.com/catalog/images/mk4downpipe2.jpg

I think its on the right track; but I am not going to bite at that price. I want to see if my dad and I can't do something ourselves. Give us a father-son project.

The JSP muffler guy was nice but also smoking "CRACK" shopping around last night an aluminized cat back autotech 299.00 and there has to be a better way for the DP. The Passenger performance picture was $300 canadian but he e-mailed me back and said it won't work on Mk5. Dead end again. Foxie how bout a father son friend project or just a duplicate of yours after the father son bonding time?

i admit he may be a bit high... but his work is solid and he makes sure you are happy and that everything is right. Plus when you order something... you are stuck with what you get... which usually requires tweaking and fixes. my .02

it isn't 3 inches in diameter.

I realize that the stock turbo may be a little restricted by that, but how much really? And what if you upgrade to a bigger turbo, then you have to get a new DP?

I don't see that as being a problem. That's what adapter plates are for, right?
Also, I've only seen stock DP cars melting pistons due to EGTs. Chipped cars with stock exhausts = asking for trouble if you plan to push your tune.
I mean, in theory given my mostly-strict diet of lower-BTU and extra oxygenated fuel, I shouldn't even be concerned. But More importantly, I am sick of the car being so quiet. I want the car to be heard, like any nice car. I'm also strongly considering just sending the KP39 off for the $1000 Kerma hybrid upgrade vs replacing it with a 17/20 hybrid (which is really way overkill for what I wish to achieve) or a straight up VNT17 or VNT20. I think the Hybrid turbos are the next big thing, and I'm glad to see that I can just modify what I have and get it to work.
Plus, the beauty of custom work thru family is that I get lifetime support. Meaning: "Dad, time to rework the end fitting for the car, again!" (he loves a project, and my grandmother loves when I make the 12-hour drive to go and see her)

True, True In-FLT,
Saw your set up and had to make time to stop by and see him. Work is top notch, and a 3" kit will require some finess to clear the rear axle thing.
In response to what is wrong with the factory set up, Tuned car=High EGT's hard on little KP39, quicker to move heat away from KP39 is good, cooking its guts is bad. Also Larger DP enhances turbo spool up even more immediate acceleration, traditional turbo logic bigger pipe less back pressure so bad thinks will not happen when throttle shuts abrubptly. TDI Club Lurker Mike's DP project is interesting. Mk4's are close to production.
I am heading down to Hotlanta to be the "Mockup Guinea" for both DP and Cat back or perhaps DP+Racepipe+RPback system= fun!!!!!!!!
Just trying to figure out implications on ECU side by deleting Cat and what reading the post cat O2 sensor will send to ECU if way to trick system and not throw a code this is the way to go. With the modularity in mind could throw the RP on at the Drag strip and put cat back for ride home.

I just think that it's almost useless to heavily mod a TDI with a stock turbo. They just don't flow enough to fool with, sure you can get some good torque numbers, but the KP39 just will not support good HP numbers, 200HP from a BEW is totally possible, but not much more than 140HP with the stock turbo.
Also, diesels don't have a throttle, so there isn't anything that will be shutting abrubtly in our cars...

And there isn't an O2 sensor post-cat. The o2's are off the turbo directly, strange as that sounds. You can straight pipe the car all you want, no CEL. You won't get a CEL on a BRM till you dick around with the EGR system. Unlike the BEW and earlier, we can't block it off with a plate.

You'll get a CEL on the BEW as well... This is the only thing that keeps me from blocking it off. My intake is fuckin' full of shit right now...

RC supposedly can disable the EGR checks. I've inquired about Unitronic to see if they can disable the EGR valve via software for off road use.

What I was told is that they can "disable" the EGR via the ECU. But all it really does is lower the duty cycle down to like 25%, so it doesn't really disable it. But if you block it off there wasn't a way to keep the CEL from coming on in the BEWs, I hope that's changed!

In europe, there are lots and lots of special edition vehicles that we don't know about or get. Like the City edition cars.
